Cold chain simply means keeping a product inside its safe temperature range from the moment it leaves the shelf to the moment the customer opens it. For DTC parcels there is no refrigerated truck — the "chain" is a single insulated mailer plus a frozen refrigerant doing all the work for the full transit window. The failure isn't visible to you: a parcel sitting on a summer porch or in a delivery van interior routinely hits 100–130°F, far above the point where confections, gummies, and live-culture products degrade. The fix is cheap and passive — the right insulation and the right amount of gel, matched to the product and the lane.
Truffles, bars, bonbons, gift boxes. Cocoa butter melts and blooms — a cosmetic and total loss. Often in printed boxes, so condensation matters as much as heat.

The 1" HD is validated to ~30 hours. For lanes that stretch to 36–48 hours, keep the 1" HD build but pre-condition the gel to a hard freeze, step up to (or double) the 32 oz gel, and treat summer as a surcharge season. Carriers charge the greater of actual scale weight or dimensional (DIM) weight = (L × W × H) ÷ divisor, rounded up to the next whole pound. Because these mailers are light but not flat once packed, DIM almost always sets the price on the express carriers. On DHL, FedEx and UPS these mailers bill at a fixed 3 lb (9×11) or 5 lb (12×14) DIM floor no matter how light the parcel really is — a single chocolate box or gummy pouch is "paying for air." USPS is different: it applies dimensional weight only to parcels over 1 cubic foot (1,728 in³). Both mailers are well under that, so USPS bills actual scale weight — typically 1.5–3.5 lb with gel. For light cold-chain payloads, USPS Ground Advantage / Priority is frequently the cheapest lane. Route by the DIM floor, not the number on the scale.
DIM method: divide volume by the carrier divisor, round up to the next whole pound. 396÷139 = 2.85 → 3 lb · 672÷139 = 4.83 → 5 lb. FedEx/UPS/DHL Express (US) use divisor 139 in³/lb; DHL's metric factor 5,000 cm³/kg is equivalent. USPS uses 166 only above 1 ft³ (zones 5+), so it does not apply here. Packed height assumed at 4" per the product-plus-gel payload rule; substitute your measured height to re-rate.
