How to Ship Chocolate Without Melting: The Complete Guide

The short answer: chocolate starts softening at 80°F (27°C) and melts at 86–93°F (30–34°C) depending on type. To ship it safely, keep the interior of the box below 75°F for the entire transit window: use an insulated mailer or box liner, add refrigerant sized to the season (roughly 1 lb of gel pack per 2–3 lb of chocolate in summer), separate the coolant from the product, and never let transit exceed 2 days in warm months. Why chocolate fails in transit (it's not what you think)

Most damaged chocolate doesn't arrive as a puddle. It arrives bloomed: dull, streaked with gray-white film, sometimes slightly deformed at the edges. Bloom happens when cocoa butter softens enough to migrate — the chocolate only needs to spend a few hours above ~84°F for fat to move to the surface and recrystallize in the wrong form. The product is technically safe to eat, but no customer will believe that. For a DTC chocolate brand, bloom is a refund, a replacement shipment, and often a lost repeat customer, all in one box.

That has an important implication: the goal of your packaging is not "prevent liquefaction." It's keep the product below its softening point for every hour of the journey, including the hours it sits in a 120°F delivery van or on a sunlit porch in Phoenix.

Truffles, bonbons, and anything with ganache or caramel are the binding constraint for most confectioners: the filling deforms and leaks well before a solid bar would show damage. If your line includes filled pieces, design your packaging around them, not the bars.

The seasonal decision framework

The single most useful discipline is checking the forecast high for the entire route — origin, hub, and destination — not just where your customer lives. A January shipment from Chicago to Miami crosses three climate zones. Here are the rules we give our confectionery customers:

Two of these rules do most of the work. First, ship Monday through Wednesday in warm months — a package that misses a Friday delivery spends the weekend in an unconditioned warehouse, and no amount of insulation survives 60 extra hours in July. Second, 2-day is the maximum summer transit for standard gel-pack configurations; the cost difference between ground and 2-day is much smaller than the cost of replacing melted product and losing the customer.

Choosing the insulation

Insulated mailers

For 1–5 lb of chocolate, an insulated mailer is usually the right call: lower unit cost than a box-and-liner, lower dimensional weight, and faster to pack. Self-expanding designs (like our FrostExpand line) ship and store flat, then expand when opened — a meaningful difference if your fulfillment space is tight or your volume spikes seasonally, which describes nearly every chocolate business in Q4.

Insulated box liners

For larger assortments, corporate gift boxes, or wholesale cases, a rigid box with an insulated liner (our FrostLiner line) gives you more thermal mass capacity and better crush protection. Wall thickness matters more than material marketing: moving from a thin liner to a 1.5"-wall liner buys meaningful extra hold time in hot weather.

What about foam coolers?

Molded EPS coolers work thermally but are usually the wrong economics for chocolate: they're bulky to store, expensive to ship empty to your warehouse, push you into higher dimensional-weight brackets, and customers increasingly resent unrecyclable foam. They make sense for frozen product; for chocolate's 55–70°F target range, a well-specified mailer or liner does the job at lower landed cost. Gel packs: sizing, placement, and the mistakes that ruin product

A packing sequence that works

  1. Chill the packed product boxes (not the chocolate alone) to 60–65°F before packing if you can. Don't pack warm product.
  2. Open the insulated mailer or place the liner in the box.
  3. Product goes in the center, away from walls.
  4. Barrier layer on top of the product.
  5. Conditioned gel pack(s) on top of the barrier. (For gel packs, frozen solid; in mild weather, refrigerated-only packs are gentler.)
  6. Seal the insulation completely — gaps are the #1 cause of premature failure. An insulated container with a poorly sealed closure performs like a paper bag.
  7. Ship early in the week, direct lanes when possible.

Cocoa butter begins softening around 80°F (27°C). Milk and white chocolate melt at roughly 86–90°F (30–32°C); dark chocolate holds to about 90–93°F (32–34°C). Remember that truck interiors and porches routinely exceed ambient temperature by 30–50°F in direct sun.

How many gel packs do I need?

For a typical 1–3 lb shipment in an insulated mailer: none below 65°F route highs, one 8–16 oz pack at 65–85°F, and roughly 1 lb of refrigerant per 2 lb of product above 85°F — always with expedited transit. Validate your worst lane with a temperature logger before peak season.

Can I ship chocolate in summer at all?
